How Automakers Are 3D-Printing Parts for Production Cars (and Classics)

It's possible you'll be able to take advantage of the process for your own car soon.

About 25 years ago, Ford took a few of us into its research center and showed us stereolithography.

It was a very expensive and sophisticated process that used laser light to very precisely prescribe a shape in a pool of resin.

When the special polymer was introduced to the light, it solidified and was retracted a tiny increment by a small table submerged in the liquid.

Then the laser would solidify another layer attached to the first one.

And so it went until a full-size plastic part emerged.

In that demo, the part was an intake manifold that was structurally not very strong, but it fully duplicated the flow characteristics of the genuine metal part.

Making prototypes in this fashion was tremendously faster, cheaper, and more accurate than either hand-fabricating them from metal or making prototype castings.

And in the case of manifolds, the process could create parts with complex internal shapes and cavities that couldn't be produced by conventional machining methods.

These days, simpler versions of such 3D printers can be purchased by home hobbyists for less than $1000 and used to create all manner of stuff.

These use various forms of Fused Deposition Modeling (FDM) to create layers by extruding plastic filament through heated nozzles.

The materials vary, but they are still plastic and have limited structural strength.

That, however, is rapidly changing.

The Bugatti Chiron's Titanium Brake Caliper.

Bugatti recently announced that it has developed a titanium brake caliper for the Chiron that is manufactured using 3D printing.

And earlier this year, Porsche said that it now has added nine 3D-printed parts to its classic catalog and may soon add 20 more.

So how do these 3D printers produce metal parts suitable for structurally demanding automotive applications?.

Bugatti uses a process called Selective Laser Melting (SLM).

It starts with a table on which there is a production plate made from the same titanium that will be used for the 3D printing.

The table moves down by 60 microns (24 ten-thousandths of an inch, in this case, although the increment can be as little as 20 microns, or eight ten-thousandths, depending on the particular part).

The table is then covered by a layer of powdered titanium, which is smoothed to a 60-micron thickness, the same as the layer increment.

(The powdered titanium is produced by melting titanium until it is highly liquid.

It's then atomized by a compressed gas, and the tiny droplets cool as they fall and land as titanium powder.) A powerful laser beam then traces the next layer, melting the powdered titanium as well as the material beneath it, essentially welding them together.

Then the table moves down again and the sequence repeats, creating a total of 2213 layers in the case of the Bugatti brake caliper.

The process is fully automated, but it takes 45 hours to complete a single caliper.

Once the 3D printing is complete, the part must be separated from the production plate using an electric-discharge-machining (EDM) process to produce a precise and clean cut.

Then the material is heat treated to remove any residual stresses and maximize its tensile strength.

As you can see in the photos, certain support structures are built into the part to prevent warping during the high-temperature 3D-printing process.

These are removed after the heat treatment, in part using various hand tools—including a dentist's drill to reach into the smaller cavities—and finished with more EDM work.

Although the final part is very close to the desired finish contour— the brake cylinder bores are within 0.2 mm (0008 in) of their final dimension—and the internal hydraulic circuits are created during the 3D printing process, 11 hours of machining are still required to finish the caliper.

Frank Götzke, Bugatti's head of new technologies, explained that machining titanium is very difficult and this caliper requires long and thin cutters that are not very stiff.

As a result, only small cuts can be made at slow speed, and the accuracy of the cuts must be frequently checked.

In production, he expects to reduce machining time to about four and a half hours.

The finished part has the same ultimate tensile strength—1250 megapascals (181,000 psi)—as forged titanium.

And this very large, eight-piston caliper, which measures 16.1 inches long by 8.3 inches wide by 5.4 inches thick, weighs only 6.4 pounds, compared with 10.8 pounds for the aluminum caliper it replaces.

That's before the steel bridge plates and pad retainers that are common to both parts.

Much of the weight savings comes from titanium's superior stiffness-to-weight and strength-to-weight ratios compared with aluminum.

But some of the structural efficiency comes from the freedom to design the part with the material exactly where it is needed.

The resulting finite-element analysis produced a shape that almost looks organically grown.

Obviously, this process isn't cheap, but when used for limited-production parts, Götzke said, it results in cost reductions because of the savings in such costs as tooling and forging dies.

And that ability to produce such sophisticated parts in small quantities is what makes this 3D process so exciting.

what up guys it's your boy matty, matt from macro lean and in this video i'm gonna be getting into and

breaking down calories and macronutrients, the basics for weight

loss. calories and macros 101 so i've got a youtube comment a few days ago asking

"can you do a back to basics video on calories and macros for weight loss?" so I

thought why not.. it's about time. Let's get into it so with no messing around,

let's get in to this video: calories 101, what are calories? calories are simply

units of energy measured in food and drink. also known as a kilojoule or a

kilo calorie but that's more for the science-y research type geek shiz, so let's just say

calories to make it as simple as poss. All the calories that you consume

are made up of three macronutrients. Protein which has four

calories per gram, carbs which again has four calories per gram and

fat, dietary fat which has a nine calories per gram.... It's the most

calorific macronutrient! Now alcohol is technically a fourth macronutrient with

seven calories per gram but no real value to the body. Calories and energy

balance: Now your body needs energy to stay alive and keep the organs

functioning. The food we eat and drink is our energy, now that energy is used

throughout the day for every function from breathing thinking to exercise and

more. To maintain your weight and body composition you must be taking in the

same amount of energy calories as you're burning, this is known as being at your

calorie maintenance. If you consistently consume more calories than your energy

requirements you will gain weight, you're gaining body fat and this is known as

being in a calorie surplus. On the flip side if you consistently consume less

calories than you need for your energy requirements you would lose weight, and

you will lose body fat. This is known as being in a calorie deficit. Your body is

taking less than needed it would make up the difference by using your body fat

which is stored energy. Now the basic premise of energy balance

is energy in: food and drink, versus energy out: calories out use for activity

and requirements. This is defined by the laws of

thermodynamics that dictates whether weight is lost gained or remains the

same as proven by science many times. So a quick recap on calories... you must be in a

calorie deficit for weight loss consuming less calories than your body

needs to maintain its current composition. Simple as that okay, and next

up macros, macronutrients. Let's get into those macros which is short for

macronutrients are the three main food groups and make up all the calories you

eat. these are protein, fat and carbohydrates. now every food contains

macros with some being more abundant in a certain macro than another. so because

every food contains macros, any food can help or hinder your weight loss, your fat

loss goal depending on the amount and that's right yes even clean foods can

make you fat. nothing can be in eaten at free-will apart from say lettuce.

So although we need to know the amounts we're eating of any food this now gives

us a ton more flexibility in our food choices. Having a burger, chocolate bar or

cheeky glass of wine and getting lean is the new reality... yes please:) Okay first up

on the list of macros is protein probably the most important

macronutrient. Hitting the right amount of protein will allow you to maintain

muscle mass when in the calorie deficit which is paramount to losing body fat.

Don't be scared ladies.... we want some muscle... you know that toned sexy bod that

you're after??? that is muscle tone, the difference between muscle and muscle

tone is you know what??? zero okay!!! that is muscle tone, it's also good for

controlling appetite and feeling satisfied and making you feel full for

longer. More so than carbohydrates and fat. It also requires more energy to

digest therefore burns more calories than the other two macros when being

broken down by the body. so basically more calorie expenditure for nothing

really... yes please:) so eat more protein!!! I'm 99.9% sure of you are under

consuming this bad boy and you need more in yo daily diet. So where do you get

protein from?? You can get protein from meat, fish, eggs, and animal products ,protein

shakes, beans and lentils. These are all great sources of protein and this is why I

advise my clients to hit their daily protein requirements with.

up next on the macro list is Fat, dietary fat. Fat is an essential

macronutrient for us to survive, it was demonized pretty much back in the 80s

and 90s but then the pendulum has swung too far in the last decade. With many

people thinking they can get as loose as they want with so-called

"healthy fats" Unfortunately that ain't true buddy. Fat is the most energy dense

macronutrient with 9 calories per gram and is needed by the body, that being

said it has to be portion controlled like anything else.

Fat aids optimal hormone function, vitamin absorption and brain function to

name a few kind of important things. so where do you get your fat from? Again

Meat, dairy, animal products, fatty fish, oil, nuts

and many more... These are all good sources of dietary fat and again where I advise

my clients to get their fat from. Last on the list is carbs, carbohydrates. Poor old

carbs have had a bad rap and had the finger pointed at them as the cause of

weight gain, storing body fat and even taxes.... okay obviously I'm

taking the piss, not taxes!!! but they may as well have as they've been blamed for

being the bad guy for ages and this is wrong... Carbs are not inherently bad and

are actually the body's preferred source of energy. They're stored in the liver

and muscles as glycogen which in English is basically energy for the body to be

used at a later time, a later date .Where do you get your carbs from? Veggies, fruit

grains, drinks & many processed foods and anything that you crave when you go low

carb is probably is where you get your carbs from. Now technically we do not

need carbs to survive unlike protein or fat, hence the fact that the high fat

crew the keto crew and other like-minded idiots have a demonized them. That being

said you want carbohydrates in your life! They give you energy in the gym, help

you smash your workday and have a bit of fun in the bedroom... you get what I'm

saying:) so do not, I repeat do not cut carbs... do not try and go no carb! firstly

there's no point because losing weight is about calories in versus calories out.

That's all that matters in fat loss and secondly no one can stick to it causing

the yo-yo binging restricting cycle of self-hate :(

yikes sounds fun... That's so 2012 right??? don't do that is 2018 so no need for low

carb in this day and age, or no need ever! eat them, enjoy them, just don't over

consume them. So now you've heard about calories and macros and how I stated

earlier that calories are units of energy, and every calorie comes from

protein, fats and carbs... You're probably thinking "so can't I just count calories

to get my dream bod, my dream body???" NO not quite ....If you just count calories... yes you

can lose weight.... Because that's straight-up physics right!!! Less going in

than going out duh... But the results would be vastly different when you count your

macros, tracking your macros! You see most people will fill their calorie number up

full of fats and carbs, which is pretty easy to do and the scale might be going

south, but you're losing muscle aka muscle tone and ending up skinny fat

because you're lacking in protein. Nobody wants that, you don't want to just drop weight!

You want to be lean, toned, sexy and looking damn good!!! That's why hitting a

good amount of protein, fats and carbs trump calorie counting any day of the

week. If you hit your macros, then you hit your calories automatically. But by

hitting your calorie number you don't automatically hit your macros.... That makes

sense??? I hope so!!! I hope it makes sense because it's the truth!!!

Track your macros over calories any day amigo... So let's wrap this up.... To lose

weight you need to find your calorie deficit number. That's like the big

picture! Then we zoom in and divide it into macronutrient targets and we hit

those best we can. We don't have to be perfect, but as close as we can day in

day out. If you do that you will drop weight, you will shed body fat, you'll

eat the foods you enjoy without any deprivation, you will have as much sex as

you want with models, and become a billionaire!!!!!! Okay I'm taking the piss, the

last two won't happen.... But your life will become exponentially better when you

start tracking your macros, because you won't be on these fad BS approaches

maybe losing muscle mass, losing a few pounds, then gaining 10 pounds and in the

dieting cycle of yo-yo binge hell. We do not want that guys. I hope you enjoyed
